EVA Foam, Paperboard or Plastic Trays: How to Choose a Packaging Insert
Compare EVA foam, paperboard and thermoformed plastic inserts by product fit, presentation, packing and sampling, with a WAYHING perfume packaging example.

An insert should hold your product in the intended position, make it easy to remove and support the presentation of the complete package. EVA foam, folded paperboard and thermoformed plastic trays solve these tasks in different ways. The right starting point is your product, not a preferred material name.
Start with the product and packing method
Before comparing inserts, share the product dimensions, weight, shape and any delicate surfaces. Include caps, pumps, accessories and all items that will sit inside the box. Actual samples or dimensioned drawings help identify where the insert can support the product without putting pressure on a fragile component.
Decide whether the box is mainly for retail presentation, a gift set or shipment to the final customer. An attractive display fit alone does not establish transport protection. Evaluate the insert together with the box, outer carton and the actual packed products.
EVA foam: review the cavity, support and removal
EVA foam can be cut into fitted cavities and layered to suit the intended product position. It is an option to discuss when you want a defined product outline and a foam presentation surface, for example around a fragrance bottle or beauty gift set.
Confirm the foam grade, thickness, cavity depth and contact areas during sampling. Ask how the product is removed: a finger notch, an accessible edge or an appropriate lifting feature may be needed. A cavity that grips too tightly can make packing and removal difficult; one that is too loose may allow movement.
Do not select foam by color alone or assume that a thicker insert automatically provides the right protection. Product weight, geometry and the complete package need to be assessed together.
Paperboard inserts: develop the folds and support points
A paperboard insert uses cut and folded panels to create compartments, platforms or locating features. It is worth considering for a coordinated paper presentation, separated gift-set items or a project where reducing plastic components is a design goal.
Review the board specification, folds, tabs and any fixing method. Check how the product sits after loading and whether the insert shifts when the package is handled. Large unsupported areas or small contact points may need a different construction.
Paperboard inserts are different from molded pulp trays. State which construction you want when asking for a quotation. Also review assembly time: a flat insert may need folding and placement before the product is packed.
Thermoformed plastic trays: confirm the material and tooling
A thermoformed tray uses shaped plastic cavities to locate products and accessories. It can be considered for repeatable compartment layouts, including sets with several small components. The resin, sheet thickness, cavity geometry and finish should be specified for the project.
Discuss tooling and sampling costs alongside the order quantity. Check cavity fit, edge quality, product removal and how empty trays separate during packing. A tray that holds products neatly for display still needs assessment in the full shipping package.
Avoid using “blister” as the only specification. Ask which material and construction are proposed, and confirm any product-contact requirements separately.
A WAYHING example: a fitted EVA insert for perfume packaging
Our PB-012 interlocking-lid perfume gift box includes a fitted EVA insert, alongside printed vellum paper and metal plate detailing. It shows how the interior can be developed as part of the opening experience.

Use this as a structural reference when discussing your project. A new bottle shape or weight requires its own fit review and sample; an existing cavity should not be assumed suitable.
Compare the complete cost and test the sample
Compare the insert unit price together with tooling, assembly, packing time, delivery volume and the required product protection. There is no universal lowest-cost option across all three materials.
During sample approval, check:
- Every item fits, including caps and accessories.
- Loading and removal are practical for the intended users.
- The insert stays in position and the box closes correctly.
- Product surfaces are not marked during normal handling.
- The complete packed shipment meets the agreed transport test requirements.
If recyclability is part of the brief, confirm the exact materials, coatings, adhesives and whether components can be separated. Avoid treating “paper,” “foam” or “plastic” alone as proof of local recyclability.
